I'm still on lvl 45 and i don't have any idea on the maximum expedition I can have.. any thoughts on how many heroes of each class do i need to keep for expedition?  

You just have to go and count the amount of unit you send out for expedition.. and note it down so you can use the rest to fuse. And every building = 1 expedition, so at most there is only 10 expedition you can do everyday.
